I think one thing to keep in mind during a funnel is perhaps keeping track of experience. Depending on what they go through, your players could/should be leveling up to level 1 before the end of the funnel if you award experience after each encounter/teachable moment kind of thing. I would say that this is one of the things that makes a Wizard different from an Elf so that there isn't too much overlap.

We don't usually last past level 3... and its usually the dungeons themselves or falling damage from trying to climb or something else other than fighting a lot of stuff. I wouldn't mind more combat as a matter of fact.

Well, you still have to cast the spell successfully, in my experience, most of the time people fail to cast the spell and lose it for the rest of the day the first time they cast the spell for the day.

I house rule it as, every point above 18 increases by +1. So:
19 +4
20 +5
21 +6
22 +7, etc.

This just keeps it simple, and I generally ignore the book if it contradicts this because I haven't seen any official stance on ability scores beyond 18.

I do think the system you have come up with is a bit too complicated. I prefer the general idea of characters just adding a list of professions or notes on training. Rust is just the oxidation of the metal. I would take the strength of rusting, and source into account. If it was magical rusting, I'd have it rust everything metal into a dust.

Yeah, I don't think a D&D wizard can potentially fire a magic missile spell at a target 100 miles away like you can in DCC when you roll 32+

Well custom crit tables would be a 'firearm only' crit table. Like maybe it breaks a bone in the leg or arm or a rib or something, causes a bleeding effect, that sort of thing. I would have a decreased minimum roll for critical hits, with special critical hit tables. Maybe a flintlock criticals on a 15+ , automatic criticals on a 10+, laser and up criticals on a 5+ The damage from the bullet/laser/whatever might not kill the target but it could break an arm/leg/rib/whateve...
